I also have a 25" head, and i'm having a hell of a time finding a helmet. However, I've heard that bonehead makes their helmets on the larger size. You also might want to try out the Aviator in the extra large. The large almost fits me, so the xl might work out. Hope this helps

Try sticking it in a pan of boiling water for, say half an hour, it should come down a few sizes.

You know. I am having the same problems. My head is 24.5 inches around however, that isn't the problem. It's that the top of my head hits weird places on the inside of the helmet. I've tried on all kinds of xl and xxl helmets and nothing seems to fit. Almost got Skysystems to custom make me a helmet but that fell through. Anyone else out there make custom sized helmets?
